Headlight Wiring Upgrade


I kept reading about the lack of decent lighting from the VW's headlights.
Having read many times about the "voltage drop" so apparently prevalent in my three decade-old
van, I decided to check it out.

Doing the research, I read Daniel Stern's informative article on the subject and learned that the
Voltage Input:Lumens of Output is exponential, not linear.
In other words, if you have 10.5 volts at your headlight plugs instead of the 13.5 or so you measure
at the battery, your headlights are actually putting out about 510 Lumens as opposed to
the 1197 you would have at 13.5 Volts. A substantial difference.

I decided to build a new circuit for my lights and I'm glad I did.

Before I start I'd like to point out that installing "brighter" bulbs like Halogens is yet another Band-Aid (Elastoplast).
Sort the problem, don't mask the problem by treating its symptoms.

Here's the diagram I created. Keep in mind my color code is no code. Follow your wiring diagram:

I ran a 10 Gauge feed wire from the starting battery with an inline fuse as close to the battery as possible.

Following my diagram above, that feed goes to the "30" terminal on the headlight switch. Before the switch,
I tapped the feed twice and terminated those ends at the "30" terminals on both of the new relays I added (also 10 Gauge).
One relay powers the low beam and the other feeds the high beam circuit.

Ground (Earth) terminal "85" on each relay.

Terminals "86" each feed their respective beams (both lights on each).
In my case, the low beam wire at the existing headlight relay was Yellow and the high was White.

Terminals "87" feed the lights themselves.
Again, in my case, the low beam wires were solid White for the left lamp and White with Black stripe for the right
and the high beam wires were Yellow for the left lamp and Yellow with Blacks stripe for the right.
Join the Yellow & Yellow/Black together and do the same with the White & White/Black.

Tin all wire ends and joins with solder and use heat shrink on all crimp connections.

A side benefit of this system is that I now have empty fuse locations on my fuse panel to use for other stuff.
